The cylinder must be the right way round.

Those two little holes are opened by the piston skirt when it's close to top dead centre. I was surprised to see they're staggered, I suppose it's an attempt to soften the intake pulse.

No such attempt here to soften the transfer, as the piston reaches bottom dead centre and rams everything into the cylinder.

My little helper, Hex is her name, she's always around my feet so often gets called cooking fat when I fall over her.

Back plate on, I've cut a piece of hardwood the stop the cylinder from shying away when I tighten the cylinder fins down.

And then the carb is on, I've put a smidgeon of Locktight on the thread, as much to seal as lock.

That makes sense, thanks Klippy I have wondered why the holes are staggered. I thought it was inaccurate drilling but all the Indian Mills I have seen now have it. Makes me wonder if the originals were the same

It's obvious that the fin assembly has been modified, I'm guessing the thread for the compression screw stripped.

#2 has a 4BA screw, #1 has a 5mm screw.

I don't have Heli coils in 4mm but I do have this thread repair kit. The outer is about 6.5mm (1/4" Garry) the inner is 4mm

I always try and tap using this method, all too often then tap doesn't go in straight when you're doing it by hand.

Thread repair is in and trimmed back to height.

I've used the old compression screw and spun it down to 4mm, then threaded it and blued it.

And the final part, screwing it down tight using soft jawed pliers and we're ready for a test run.

Yes, it all looks very nice.

"screwing down tight..." I never tightened my Mills down more than finger tight!
Maybe the mag alloy of the original crankcase gave the thread more fiction or it simply expanded more than the head as it warmed up but in never came loose.
I also suspect if it did unscrew at all the drop in compression would stop it running well before anything actually came off.

Absolutely Simon, I think what I'm trying to say is that there's absolutely no need to grab it with a pair of water pump pliers as as happened in the past with these engines.
I'm going to move on to #2, which is the one I'm not looking forward to.

I have been watching the posts on producing the prop driver and at the risk of being shot down in flames this is my two pennyworth I would have turned the dia bored to size and ground a tool the profile of the slots fixed that in the tool post indexed the headstock and then wound the tool across the face cutting the grove in the face and then indexing head till all the groves were cut and the cut it of the stock with a parting tool.Hoping you all can understand my explanation.

I'm so clever that sometimes I don't understand a single word of what I'm saying.

Yes Fire, with 20/20 hindsight that's what I should have done, but then life is a learning curve! My other problem was that I'd already cut the plate outside diameter to size so I couldn't grip it really tight in the chuck without damage which could have been turned off later.

I have also found this thread very interesting, and some of you lads have some very serious machinery, in your little sheds. :)
